The most common dead generator in America is not broken. It is varnished. Gasoline left sitting in a carburetor for months evaporates its light compounds and leaves behind a sticky lacquer that plugs jets measured in fractions of a millimeter. The engine that ran perfectly in March refuses in October, precisely when the forecast turns ugly. The repair costs almost nothing and takes an hour on the bench. Here is the whole procedure, plus the habits that make it a one-time lesson.

Confirming the Diagnosis

Varnish announces itself with a distinct pattern. The engine fires readily on full choke, then stumbles and dies as you open the choke. Or it runs, but only with the choke dragged halfway — the choke is enriching the mixture to compensate for a starved pilot circuit. Or it idles in a rhythmic surge, hunting up and down as the governor chases an inconsistent fuel supply. Any of those, on a machine that sat with fuel in it, points at the carburetor with high confidence.

Rule out the cheap stuff in two minutes first: fuel is fresh (stale fuel alone causes the same symptoms), the fuel valve is open, the air filter is not a mouse condo, and the spark plug is dry-ish and gapped. All clear? Pull the carb.

Teardown, In Order

  1. Kill fuel and drain. Fuel valve off. Bowl drain screw open, catch the contents in a clear jar — cloudy fuel or visible debris is your confirmation.
  2. Photograph everything. Two phone photos of linkage and hose routing save twenty minutes of head-scratching on reassembly. The governor linkage and its little spring are the classic mix-up.
  3. Remove the carb. Usually two nuts or bolts through the air box to the intake studs. Ease it off with gaskets noted for orientation.
  4. Open the bowl. One central bolt — and on most generator carbs that bolt is hollow and is itself the main jet. Treat it as a precision part, not a fastener.
  5. Drop the float. Push out the hinge pin, lift float and needle together. Inspect the needle's rubber tip for a wear ring — a grooved tip means the carb will flood no matter how clean it gets.
  6. Extract the jets. Main jet and emulsion tube from the center tower; pilot jet under a screw plug or recessed in the body. Small flat screwdriver, gentle torque — brass strips easily.

The Actual Cleaning

Hold every jet up to a light. You must see a perfect circle of daylight through each orifice, including the ring of tiny side holes on the emulsion tube. Spray cleaner through every passage in the carb body — pilot circuit, main tower, bowl vent, idle transition ports near the throttle plate — until it exits clean from the far end. Chase stubborn jet orifices with a strand of copper wire from a brush, or a proper carb-jet drill set used as a hand reamer, never a steel drill bit under power; enlarging a jet richens the engine permanently.

Bench tip: A can of carb cleaner with the straw seated firmly acts as a passage tester: spray into one port and watch where it exits. No exit means a blocked passage you have not found yet. Compressed air afterward clears the solvent.

Heavy varnish — brown lacquer you can see coating the bowl — is ultrasonic territory. Ten minutes in a heated ultrasonic bath dissolves deposits out of the drillings that no straw reaches. Keep rubber parts out of the bath and out of harsh solvent generally: o-rings, bowl gasket, and the float needle tip go aside at teardown and get wiped, not soaked.

Warning: Carb cleaner solvent is aggressive to eyes, skin, and lungs, and everything you are doing involves gasoline residue. Work outdoors or with a fan, wear safety glasses — the spray straw loves to ricochet solvent back at your face — and keep every ignition source far away.

Reassembly and the Test

Rebuild in reverse: jets snug (brass-snug, not torqued), float and needle in, verify the float swings freely and sits level, bowl on with its gasket seated, carb back on the studs with gaskets in the photographed order, linkage and spring exactly per your pictures. Fresh fuel in, valve open, three seconds of cranking to fill the bowl, and it should light off and — after warm-up — hold a steady idle with the choke fully open. A lingering slight surge that cures under small load is normal for the first minutes as remaining solvent burns off.

Making Sure There Is No Round Two

Varnish is a storage disease, and the cure is a storage habit. Either run the carb dry every time — fuel valve off while the engine runs until it starves — or store with stabilized fuel and run the machine monthly for ten minutes under a small load. Ethanol-free fuel extends every one of those margins, since ethanol both attracts water and leaves worse deposits. Pick one discipline and the carburetor you just cleaned stays clean for the life of the machine.
